Five Checks Before Your Next Compressed Air System Expansion

Start compressed air system expansion by identifying whether you need more airflow, steadier pressure at a particular machine, or standby capacity. Record airflow and pressure over a representative production cycle. Add the new equipment's air consumption and operating schedule to the demand profile, and confirm its minimum inlet pressure. Compare demand and compressor delivery on the same flow reference basis, using data at a discharge pressure that allows for downstream pressure losses. A pressure dip may reflect a restriction or a short demand burst. Check for leaks before treating the shortfall as permanent demand.

Next, check the supply route to the new machines. Compare header and use-point pressures during peak demand. Review pipe sizes, valves and connections for pressure loss at the proposed combined flow, and confirm component working-pressure ratings. Assess receiver volume and location against demand bursts, the usable pressure band and compressor response. Storage can buffer brief peaks within that pressure band; continuous demand still needs compressor output. An added compressor feeding through the same restriction may leave a machine below its required inlet pressure.

The existing compressed air dryer needs its own capacity check. If both units share treatment equipment, establish the maximum expected flow through it. Use the manufacturer's rating data and applicable corrections for the highest expected air inlet and ambient temperatures and the lowest expected inlet pressure. At that flow, confirm the dryer meets the required pressure dew point, the filtration arrangement meets the specified particle and oil limits, and the drains handle the expected condensate. Check treatment pressure drop as well.

Plan how the second screw air compressor will work with the existing unit. Define which machine supplies the steady load, which follows demand changes, and how standby operation is handled. Check the sequencing method, controller interfaces and pressure settings for the actual models. Poorly coordinated settings can cause unnecessary load/unload cycling or unloaded running. For a variable speed unit, check its usable minimum and maximum delivery at the planned discharge pressure against the changing load it must cover.

Finally, confirm installation readiness using the proposed model's data. Check supply voltage, phase and frequency, electrical capacity and starting requirements, cooling and ventilation for units that may run together, maintenance clearance and condensate drainage.
